Open-Source Digital Twin: IDAES Analytic Platform Enables Design and Optimization of Advanced Energy Systems
The Department of Energy (DOE) and the NETL national lab have created an advanced, open-source computational platform through the Institute for the Design of Advanced Energy Systems (IDAES). The IDAES platform is the next generation, multiscale and optimization framework that bridges the gap between process simulators and algebraic modeling languages. IDAES can be used as a digital twin to improve the efficiency and reliability of the existing power generation fleet, and to accelerate the development of integrated advanced-energy systems. IDAES is built upon an extensible, equation-oriented process model library that supports both steady-state and dynamic modeling. The system enables rigorous, large-scale mathematical optimization that supports better decision making by considering the behavior of integrated processes and systems. Robust optimization, and stochastic programming methodologies support both process and grid infrastructure design applications, and handle multi-stage decision-making, allowing users to perform co-optimization of design, planned upgrading/retrofitting, and/or operational control of advanced energy systems. The IDAES platform consists of a library of classes, methods and functions that are assessed via Python-language programs and methods. Python offers the IDAES user access to the broad range of data analytics and reporting supported by the high-level language but requires the user to have programming knowledge of the language. MapEx Software has developed a desktop software application that allows the IDAES user to build models via a flowsheet-based, graphical user interface, which frees the user from the need to write Python language code. Initial applications of the IDAES analytic platform include performance monitoring and operational enhancement of a coal-fired power plant in New Mexico. Results from the IDAES modeling will be shared where IDAES was able to identify and suggest resolution of a pump surge problem that limited the low-load capability of the power plant. Dynamic modeling of plant load change identified the stresses induced in key plant equipment and enabled estimates of the equipment life consumption caused by different rates of load change.

Workers in the utilities and energy industries are at an increased risk of serious injuries and fatalities (SIFs). According to a recent study from safety consulting firm DEKRA Insight, workers in utilities had a SIF exposure rate of 32 percent, compared with 25 percent across the larger industrial workforce. There is a moral and business imperative to do better. Much attention is paid to better protecting our critical infrastructure, including the entire power supply chain, while improving efficiency, environmental impact and productivity. The same attention is not applied to the workforce that keeps that infrastructure up and running. What's more, as experienced workers retire across utilities and power generation is is even more crucial to deploy tech-enabled solutions that can protect and empower newer workers while integrating into increasingly digitized systems. Connected worker solutions starting to fill these needs. Hybrid Analytics to Improve Steam Generation Plants
The future role of coal plants will depend on the ability to cycle and follow loads to meet marginal power demands, accommodate renewables and support the grid. Essential to success in this new role is a plant’s ability to maintain high reliability, efficiency and flexibility. However, these changing operational demands put significant stresses on power plant components that directly impact the ability to deliver these requirements. In the past, plants have independently monitored performance using physics-based solutions (heat rate, boiler losses, etc.) and reliability using data-driven analytics (advanced pattern recognition). This presentation will share results from a DOE-funded project to improve the efficiency, reliability and flexibility of existing coal-based power plants using a Hybrid Analytics Solution. The Hybrid Analytics Solution utilizes a novel approach to integrate: a) an established, advanced data-driven analytics solution that includes artificial intelligence, advanced pattern recognition and machine-learning techniques and b) a well-proven, first principle thermal heat balance model solution. The Hybrid Solution integrates machine learning based data analytics with thermal analysis in a manner that enables increased accuracy and scope of the thermal analysis resulting in improved ability of the data analytics to monitor changes in plant operation. A fully operational Hybrid Analytics Solution has been installed at a 600MW coal-fired plant at Ameren and is being used to monitor outcomes 24/7 as part of the fleet monitoring initiative. Initial results reveal that the Hybrid Solution may be able to recognize patterns of operation involving the fuel composition, excess oxygen, measured gas temperatures, air leakages, tube bank metal temperatures and heat transfer rates, fuel moisture content, steam/water temperatures and boiler efficiency. With the hybrid analytics solution operators will be able to understand these patterns to find “sweet-spots” where plant performance is optimized and optimize control strategies for flexible plant operation.

Advancing Understanding of Gas Turbines Through Implementing Digital Twins
EPRI has been developing a digital twin of simple and combined cycle gas turbines over the last 5+ years to provide owners and operators with improved capabilities that typically reside in the expert domain of OEMs and 3rd party service providers. The digital twin is a physics-based digital model of the actual asset. The model is thermodynamic and is created with the intent to support 5 M&D areas: • Integrate with existing M&D tools such as advanced pattern recognition (APR) • Power plant performance prediction and trending such as day, week, and month ahead performance prediction for capacity and generation planning • Health Monitoring and Fault Diagnostics to support asset management with additional health scores and virtual instrumentation enabled by the digital twin model • Monitoring and prediction of both base and part-load performance. Many gas turbine tools have been simplified to work only at full load conditions. To be useful and to improve utilization of collected data, part-load conditions should also be considered. • Outage and repair impacts, including “what-if” capability to understand and quantify potential root causes of less than expected performance improvement or recovery after outage and repairs. This presentation will detail the current work involving the EPRI digital twin for gas turbines. The formulation, methodology, and several real-world use cases will be presented. To date, digital twins have been created and tested for both E and F class frames. These digital twin physical models provide end-users with a methodology to calibrate to their specific unit and efficiently use their choice of monitoring software. Tests have been performed using operator data and have shown good accuracy at detecting anomalous operation and predicting week ahead performance with excellent accuracy. Post-outage impact analysis is also assessed. Use case examples have included using the digital twin to identify causes of post-outage emissions and performance issues, expected impact of degradation and fault conditions, and simulating improvements to operation through part repair and upgrades.

Ameren Corporation innovation team recognized early on successful Digital transformation includes integrating IOT with Virtual representation of the Plant and enabling it for easy access. A Digital Twin, is a solution and was chosen.  It involved Radiation Protection Monitoring and Visualization of areas, goals for the project included enhancing worker safety, providing real time plant data, and all data is overlaid on the 3D model for use by Operations and Radiation Protection. This involved developing an Application to achieve near real time monitoring of Dosimeter data in addition to tracking the location of the Dosimeter, all data feeds go through OSISOFT PI. Scanning was done with the Leica scanner, a scan of physical areas was the starting point of the project. The POC findings led to the conclusion by the Radiation Protection team at the plant reduction in manual work in capturing time based surveys and offering a real time single pane of glass view by connecting various data collections points and providing a visual representation of a virtual twin of the areas being accessed. The addition of a survey tool to the application gave the ability to automatically update survey information near real time to the single view. The benefits to the organization included improved worker safety and the application can be used to provide live data for pre - job and ALARA briefs.  In addition, FME Checkpoint Camera feed captured the image of the tools entered and exited the area and Artificial Intelligence is used to identify missing parts on tools this allows triggering of FME incident and notification process, thereby, eliminating paper-based process for both FME and Survey scenarios.

Optimizing Plant Operation & Maintenance Using Remote Presence Technology – Going Beyond Monitoring
Fleet-level monitoring, especially for major critical assets like gas turbines, is well established and it has proven to improve power plant reliability and performance. But technologies are becoming available that go far beyond just monitoring, such as advanced analytics, interactive software, and the ability to capture and broadly apply SME (Subject Matter Expert) expertise. In this age of asset digitalization, when on-site SME experience is becoming increasingly difficult to sustain, power plants of the future will be more autonomous and benefit from remote support. As the data streams increase, so do the capabilities, and it is imperative to take a total plant approach. Through targeting critical assets across the entire power plant and comparing their data outputs against advanced analytic models, outlier data points initiate the generation of an automated notification highlighting any potential operational risks. These notifications pinpoint the specific location of any equipment of concern, gauge its overall health and life consumption, and provide a recommended course of action to mitigate. Advanced speech recognition technologies, similar to Alexa or Google Home, enable human like conversation with the power plant assets, as well as beyond. Total plant data is collected, analyzed, trended, contextualized, and made available 24/7. Automated notifications flow through this interactive platform, integrating them with live KPI data and documentation such as O&M manuals, past outage reports, etc. Virtual presence technologies add the capability to assist with onsite troubleshooting from anywhere in the world through the use of mixed reality headsets, giving the on-site power plant teams an extensive toolbox of expert support to keep their plant running optimally. These new technologies go far beyond traditional monitoring and are already being applied at pilot plants. This paper is based on case studies highlighting the results from those pilot plants.
